I sold a 600 x 300 x 76 for $100 s/h so theres a rough guideline. They are cheap enough new on ebay anyway. The piping will cost you more than the cooler

If you have not already, you need to consider piping...
Even if you do the work/welding yourself, the bends, hoses and clamps will cost you a lot more than a cheap cooler...

ive recently done the whole fmic intsall. its true the piping and silicone hose costs more than the cooler. ive got two 3 inch 90 degree bends left if your interested lol. aluminium is the best.

aluminium cools faster BUT heats up faster its also lighter. Stainless is prettier

Stainless is an Alloy

Just make it out of mild steel.
ali is lighter
stainless is prettier
Both are shit loads more expensive to make
Mild = cheaper and same HP
I know a fella that could make it for you....

What about when it rusts inside?
Personally I'd jump on ebay and just buy a kit. It will more than likely work out cheaper than making the piping yourself. My alloy piping and silicon cost me about $340 without including the labour I would have had to pay someone to weld it up if I didn't do it myself

Rust's inside??? all turbo cars use oil... Guess where it go's? It dont rust to the point of causing issues. No where near it.
I assumed by his questions that its not a off the shelf kit otherwise I would also recomend to buy one pre made.

Dave, Jump on ebay and get a cheap alloy piping kit + intercooler..
Are you going to do they inverted core under the headlights for less piping?
I had an ebay kit that was easily modified to be an inverted setup on one of my rs liberties.
If you jump on erexion i am sure someone may be able to assist you with finding something.
